چكيده:

در این پژوهش فرآیند کوبش متوالی بر روی آلیاژهای AA 5083 آلومینیم و ZK60 منیزیم در مسیرها و عبورهای مختلف انجام شد و اثر فرآیند مذکور بر روی ریز ساختار، خواص مکانیکی و رفتار سوپرپلاستیک آن­ها مورد بررسی قرار گرفت. ساختار دانه بندی در آلیاژهای مورد نظر به شدت ریز دانه شد، به گونه­ای که اندازه دانه آلومینیم در عبور ششم فرآیند از µm 100 برای ماده اولیه به nm 200 کاهش یافت و برای آلیاژ منیزیم این مقدار از µm 40 برای ماده باز پخت شده به µm 8/2 برای ماده در عبور پنجم رسید. استحکام آلیاژ AA 5083 با افزایش تعداد عبورها در فرآیند کوبش متوالی افزایش یافت در حالی که برای آلیاژ منیزیم به علت تأثیر همزمان کاهش اندازه دانه در ساختار و تغییر بافت نمونه­ها، ابتدا استحکام در عبور اول افزایش یافته و سپس در عبور سوم کاهش یافت و نهایتاً در عبور پنجم مجدداً افزایش پیدا کرد. رفتار سوپرپلاستیک آلیاژ آلومینیم در عبورهای مختلف فرآیند کوبش متوالی با انجام آزمون سنبه برشی مورد بررسی قرار گرفت. مشاهده گردید که نمونه تولید شده در عبور اول در دمای  400 و در محدوده نرخ کرنش برشی  دارای خواص سوپرپلاستیک با مقدار ضریب حساسیت به نرخ کرنش 43/0 است. بنابراین کاهش اندازه دانه در ماده موجب پدیدار شدن رفتار سوپرپلاستیک در آن شده است.

نمونه­هایی که تحت فرآیند کوبش متوالی در عبورهای مختلف قرار داشتند در قالب اکستروژن ورق قرار گرفته و تبدیل به ورق شدند. ریز ساختار و خواص مکانیکی و نیز رفتار سوپر پلاستیک این مواد مورد بررسی قرار گرفت. ریز ساختار ورق­های منیزیمی تولید شده از نمونه­هایی که تحت فرآیند کوبش متوالی قرار داشتند  در مقایسه با ورق اکسترود شده از ماده اولیه ریز دانه­تر و نیز همگن­تر بود. با افزایش تعداد عبورهای فرآیند کوبش متوالی قبل از اکستروژن، اندکی افزایش در اندازه دانه ورق منیزیم مشاهده شد که دلیل آن را می­توان رشد دانه­ها در اثر گرمایش ماده در زمان بین انجام آزمایش­ها دانست. با بررسی خواص مکانیکی ورق­های منیزیمی، مشاهده شد که استحکام آن­ها از استحکام ورقی که از ماده بازپخت شده اولیه تولید شده کمتر است، اما میزان شکل پذیری ورق­ها در راستای اکستروژن بیشتر از نمونه­ها در عبورهای مختلف فرآیند کوبش متوالی است. بیشترین ازدیاد طول در دمای اتاق برای ورق منیزیمی تولید شده از قطعه­ای که تحت سه عبور فرآیند کوبش متوالی قرار داشته، مشاهده شده است. این مقدار ازدیاد طول برابر با 34 درصد بوده و بیشترین مقدار ازدیاد طولی است که تاکنون برای ورق آلیاژ ZK60 در دمای اتاق مشاهده شده است. بررسی خواص سوپرپلاستیک ورق­های منیزیمی با آزمون سنبه برشی نشان داد که بیشترین ضریب حساسیت به نرخ کرنش برای ورق تولید شد در عبور اول در دمای  300 وجود دارد و مقدار آن برابر با 3/0 به دست آمد. ازدیاد طول متناظر با این مقدار m برابر با 220 درصد در آزمایش کشش تعیین شد. پایداری اندازه دانه­ها در دمای  300 برای ورق عبور اول موجب بروز رفتار سوپرپلاستیک شد در حالی که دیگر ورق­ها دارای پایداری ریز ساختار در این دما نبودند. برخلاف کاهش استحکام ورق­های منیزیمی در مقایسه با قطعاتی که تحت فرآیند کوبش متوالی قرار داشتند، استحکام ورق­های آلومینیمی تولید شده، در همه حالت­ها بیشتر از ماده­ای بود که از کوبش متوالی به دست آمدند.

ورق­های آلومینیمی و منیزیمی تولید شده تحت فرآیند شکل دهی سوپرپلاستیک دو بعدی قرار گرفتند. بیشترین شکل پذیری دو بعدی در بین ورق­های آلومینیمی، مربوط به ورقی بود که از قطعه کوبش متوالی شده در عبور سوم به دست آمد. از طرف دیگر برای ورق مذکور نرخ کرنش تغییر شکل در مقایسه با ورقی که از ماده باز پخت شده اولیه تهیه شده بود بسیار بیشتر و تقریباً ده برابر مقدار آن بود. این مطلب نشان داد که فرآیند شکل دهی سوپرپلاستیک می­تواند برای ورق مورد اشاره در کوتاهترین زمان و با بیشترین میزان شکل پذیری انجام شود. ورق­های منیزیمی نیز تحت فرآیند کشش تحدبی قرار گرفتند و مشاهده شد که بیشترین میزان شکل پذیری متعلق به ورق اکسترود شده از قطعه کوبش متوالی شده در عبور اول است. این ورق همانطور که قبلاً هم ذکر شد بیشترین مقدار ضریب حساسیت به نرخ کرنش را نسبت به بقیه ورق­های منیزیمی دارا بوده است. بنابراین قابلیت سوپرپلاستیک دو بعدی این ورق تأیید کننده مشاهده خواص سوپرپلاستیک تک محوری آن است.
اثر فشار گاز و نحوه تغییرات آن با زمان در فرآیند شکل دهی سوپرپلاستیک بر روی آلیاژ Al-Mg5.6 مورد بررسی قرار گرفت. در این پژوهش با استفاده از شبیه سازی عددی و آزمایش­های تجربی پروفیل فشاری معرفی شد که می­تواند تغییرات نرخ کرنش در ناحیه گنبدی در قطعه فرم یافته را کنترل کرده و آن را ثابت نگه دارد. استفاده از این پروفیل فشار در مقایسه با شکل دهی در یک فشار ثابت منجر به تولید قطعه­ای با توزیع ضخامت بهتر شده و زمان شکل دهی را نیز در محدوده مناسبی نگه می­داشت. اعمال تابع فشار-زمان معرفی شده در فرآیندهای واقعی شکل دهی سوپرپلاستیک به علت تغییرات آن در چند مرحله ساده است که این مزیت آن را از توابع فشار-زمانی که از طریق روابط تحلیلی معرفی شده­اند و نرخ کرنش را در طول آزمایش ثابت نگه می­دارند، متمایز می­کند.

Abstract:

                 In the present research work, repetitive upsetting (RU) process was performed for the AA 5083 aluminum and ZK60 magnesium alloys with various passes and routes. Influence of this process on the microstructure, mechanical properties and superplastic characteristic of these alloys were then investigated. After conducting the operation, the grain size of the aluminum alloy was reduced from 100 µm for the annealed material to 200 nm for the sample processed with 6 passes. This reduction for magnesium alloy was less pronounced, namely from 40 µm for the as rolled specimen to 2.8 µm for the 5-passed one. The strength of AA 5083 alloy was enhanced by increasing the number of passes while for the ZK60 alloy due to the combined effects of grain size and texture, strength increased after the first pass, then decreased after the third pass and, finally, after the fifth pass was increased again.  The superplastic behavior of the aluminum alloy was examined by performing shear punch tests for the material processed with different number of passes. It was observed that the material after the first pass possessed superplastic behavior at 400   and in the strain rate range of , with an strain rate sensitivity factor of 0.43. Therefore, it was concluded that decreasing the grain size in the aluminum alloy caused the superplastic behavior in the alloy.

Samples processed by repetitive upsetting operation at different passes were inserted in the forward extrusion die to produce sheet alloys. The microstructure, mechanical properties and superplastic characteristic of the sheets were then examined. It was observed that by conducting the repetitive upsetting process before doing the extrusion, the microstructure of the magnesium alloy was further refined and was more homogeneous in comparison with the merely extruded sheet. By increasing the number of RU passes before the extrusion, the grain size of magnesium sheets were increased slightly which can be related to the grain growth occurred when the specimen was heated before conducting the extrusion process. Although the strength of all extruded ZK60 sheets were less than the strength of the processed samples before doing the extrusion operation, their elongation were significantly more than the mentioned samples. The highest elongation was observed for the magnesium sheet produced from the 3-passed RU sample. The amount of this elongation was 31% and was the highest elongation to failure at room temperature which have been reported for ZK60 magnesium sheet so far. The superplastic characteristic of the magnesium sheets were evaluated by shear punch test. The highest strain rate sensitivity index (m=0.3) was observed at temperature of 300  and for the sheet extruded from 1-pass RUed billet. For the mentioned sheet, hot tensile test was performed at 300  and the superplastic elongation of 220% was obtained. It was concluded that the grain structure stability of this sheet led to the appearance of superplasticity while for the other extruded sheets the grain size stability were not observed. Despite the lower strength of magnesium sheets, the extruded aluminum sheets had more strength in comparison with the processed specimens before the extrusion operation.

Obtained magnesium and aluminum sheets were evaluated by superplastic forming tests to investigate the biaxial superplastic elongations. The greatest biaxial elongation was observed for the produced aluminum sheet from the 3-pass RUed sample. The strain rate of superplastic deformation for the sheet was nearly ten times of the merely extruded aluminum sheet. It can be concluded that the superplastic forming operation could be performed at low forming times with the highest biaxial elongation for the mentioned sheet. The produced magnesium sheet from 1-pass RUed billet showed the greatest biaxial elongation. Since the superplastic behavior for the mentioned sheet was reported earlier, therefore, it can be concluded that highest biaxial elongation for the sheet confirmed its uniaxial superplastic characteristics.

The effect of applied gas pressure and its variation with time during superplastic forming (SPF) operation was examined for the Al-Mg5.6 sheet. By performing the finite element simulation and empirical SPF tests, a new pressure-time profile was introduced which can control and keep constant the strain rate of the apex during superplastic forming. Implementing the proposed pressure function could improve the thickness homogeneity of the product and concurrently maintain the low forming time. On the other side, due to the stepwise nature of the proposed pressure function, its application in the real superplastic forming industries is easier than the analytical pressure profiles which keep the strain rate constant during the SPF.
