Abstract:

Copper and its alloys are extensively used for their electrical properties, thermal conductivity, corrosion resistance, easy fabrication and acceptable fatigue resistance. Also, copper tubes are extensively used because of their excellent conductivity, strength, and corrosion resistance. However, their high density and ever-increasing price encourage the attempts to replace them with metals of similar properties (such as aluminum) with lower weight and cost. To this end, bimetallic copper-aluminum tubes are one of the alternatives. This has led scientists to seek to replace them with metals with similar properties, such as aluminum. Another solution is to use bimetallic structures, such as copper-aluminum bimetallic tubes. In this research, a new method is developed for manufacturing bimetallic tubes from pure Copper and 6061-T6 Aluminum tubes by Friction Stir Welding (FSW). In this research, the tubes were successfully joined by this new method. Then, the effect of welding parameters such as rotational speed and traverse speed on surface quality, hardness profile, macro and micro-structure and shear strength of the samples was investigated. Experimental results showed that copper and aluminum to be blend much better when bimetallic tubes are manufactured by FSW compared to other methods such as Severe Plastic Deformation (SPD). Furthermore, incorporating high rotational speeds during welding results in generation of excess heat, thus reducing weld surface quality and strength of copper and aluminum tube joints. According to the results, samples welded at rotational speed of 710 rpm  and traverse speed of 60 mm/min  presented the highest shear strength. Then, nanoparticles were used to investigate the effect of the use of them on the bond strength of the tubes. The results showed that the use of nanoparticles would weaken the mechanical properties and strengthen the bonding of the tubes. After examining the strength of copper-aluminum tubes connection on a welding line and obtaining optimal parameters, welding of the tubes on a spiral path from the beginning to the end of their length was conducted. Examining the results obtained from separation of bimetallic copper-aluminum tubes produced by the FSW method indicated that the obtained fracture force is a function of the strength of the base material on both ends of the bimetallic tube. Improving mechanical properties and FSW connection microstructure between copper-aluminum tubes, factors such as superiority of the force required for the tube separation along with increased surface hardness, improved fine-grained structure at the connection point, and atomic and intermetallic mix of copper and aluminum particles all are the main reasons to prove advantage of producing copper-aluminum bimetallic tubes by this method compared to other methods such as shrink fit. Also, in order to study the welding temperature history, numerical modeling was first performed using empirical relationships and powerful utilities of COMSOL software. The results of numerical simulation and experimental temperature measurements showed a very good agreement. Then, the particle velocity and path analysis of the particle in the weld region was performed using the simulation results. Numerical studies showed that the use of the higher rotational speed of the tool would create a higher velocity gradient of particles around the tool pin.
